IoT Solutions and Services: Adding Sensors to Existing Equipment
Many sites assume IoT means buying new equipment. In practice, most useful IoT solutions and services start with what you already have: barriers, indicators, PLCs, scanners and software. This guide shows how to connect existing equipment and what to test first.
Key takeaways
- Start by listing the equipment and signals the site already has.
- There are three common ways to connect old equipment: read its signals, add a sensor, or read its software.
- Test alongside the old process before switching anything off.
- Keep any calibrated or legally controlled equipment untouched.
Start with what the site already has
Walk the gate, yard and warehouse with a list. Note each barrier, light, indicator, scanner, PLC and software package, and what signal or data each can already give. Often the information you want is already produced but never collected. Also ask who owns each system, because connecting to a package may need permission from its supplier.
Three ways to connect existing equipment
- Read its signals. A gateway reads a relay, input or serial output from a PLC, barrier controller or indicator.
- Add a sensor. A small sensor on a door, bay or machine reports a state the equipment cannot.
- Read its software. An interface reads records from existing software or a database.

Gate, yard and warehouse examples
At a gate, a controller output can tell the system that a barrier opened and when. In a yard, a sensor can report whether a bay is occupied. In a warehouse, scanner scans and door sensors together show dock activity. A weighbridge indicator can be read for its output, but weighbridges used for trade must stay verified, stamped and re-calibrated as Legal Metrology rules require; IoT reads the result and does not replace that process.

Testing before you switch anything off
Run the new readings next to the old process for a period. Compare times and counts, check what happens when power or network is lost, and agree who responds to each alert. Only when the readings match what staff see should the old manual record be retired.
Retrofit IoT planning with Suraj Informatics
Suraj Informatics provides IoT solutions and services that connect existing gates, scanners and machines to one view. We survey what you have, propose the smallest change that works and test it with your staff.
Retrofit IoT: common questions
Do I need to replace my equipment for IoT?
Usually not. Many devices can be read through signals, added sensors or their software.
Is it safe to connect old PLCs?
It is, if done read-only and tested. The aim is to read data, not to change control logic.
How long should I run old and new together?
Long enough to cover busy and quiet periods, so the readings can be checked against real activity.
Can IoT readings replace legal records?
No. Legally controlled equipment keeps its own verification and calibration.
